Power supply expansion project for rail steel and special alloy smelting plant

  • Modernization project of special metallurgy in Kazakhstan, upgrading power systems for high-speed rail steel production with advanced equipment.

TOC
Oil, Gas & Mining

Project Overview

Kazakhstan is the largest steel producer in Central Asia. In response to the ” Nurly” initiative… Under Zhol ‘s “New Economic Policy,” the country’s largest steel conglomerate urgently needed to upgrade its aging Soviet-style power system to support two newly built high-power electric arc furnace (EAF) production lines for producing steel for high-speed rail tracks. KeRun Intelligent Control Co., Ltd., leveraging its extensive technical expertise and price advantage in high-current special transformers , became the core power equipment supplier for the project, injecting Chinese power into the industrial heart of Central Asia.

Project Introduction and Scope of Supply

This is a typical heavy industrial scenario characterized by high energy consumption, high pollution, and high load impact. Our supply list follows the logic of “clear distinction between primary and secondary components, and double redundancy”:

A.Special smelting heart

    • equipment:Two 40MVA 35kV/0.8kV transformers specifically designed for steelmaking electric arc furnaces .
  • Quantity logic: Corresponds to two 50-ton electric arc furnaces. Each furnace operates independently with its own configuration. This is the most expensive and technically challenging equipment in the entire factory.
    • equipment:Two 12MVA 35kV/0.6kV refining furnace transformers .
  • Quantity logic: Corresponds to 2 ladle refining furnaces, used for steel purification.

     B.Power Hub

    • equipment:Three 15MVA 35kV/6kV three-phase oil-immersed double-winding power transformers .
    • Quantitative Logic:
      • The system adopts a 2-operation, 1-standby Two transformers operate in parallel to handle the loads of the rolling mill motors, fans, and water pumps throughout the plant; a third transformer serves as a hot standby unit, automatically activating when any one of the transformers is under maintenance to ensure uninterrupted production line operation.
      • Parameter logic: 35kV is the standard voltage of the Kazakhstan industrial power grid, and 6kV is the standard voltage of Soviet-made large high-voltage motors.

    C.Terminal power distribution network

    • equipment:40 dry-type transformers, each with a capacity of 1600kVA and a rated capacity of 6kV/0.4kV .
    • Quantity logic: Deployed within each workshop to power cranes, lighting, and conveyor belts. Dry-type power supply was chosen for fire and explosion protection.

    D.Complete control system

      • equipment:60-panel KYN61-40.5 (35kV) and 120-panel KYN28-12 (6kV) metal-armored switchgear .

Logic and Principles of Solution Design

Working with electricity in steel mills presents three major challenges: short-circuit surges, harmonic pollution, and extreme cold . Our solution is logically sound:

A.”Anti-violent mechanical structure” logic (for electric arc furnaces):

    • Pain point: When the electric arc furnace is working, the electrodes frequently short-circuit and start arcing. The transformer has to withstand hundreds of impacts equivalent to short-circuit current every day. Ordinary transformer coils will deform and fall apart instantly.
    • KeRun Solution : We designed a “rugged” special transformer. The coils are wound with hard copper busbars and undergo a constant voltage drying process, and the transformer body adopts an integral rigid compression structure. It’s like putting a “bulletproof vest” on the transformer .

B.The principle of “harmonic immunity” (for power grid pollution):

        • Pain point: Steelmaking generates severe 3rd, 5th, and 7th harmonics, leading to voltage distortion in the power grid.
        • KeRun Solution : The 15MVA main transformer adopts a phase-shifting winding design and is used in conjunction with a passive filter device in the complete set of equipment to actively cancel harmonics of specific frequencies and prevent interference with the Kazakhstan national power grid.

C.The logic behind “Siberian-level” cold resistance:

        • Pain point: Winter temperatures are consistently -40°C.
        • KeRun Solution : All outdoor equipment uses low-grade transformer oil with a rating of -50°C , and the switch cabinet is equipped with a high-power heater and a temperature control condensation controller to ensure that the mechanism does not jam when ice and snow freeze.

Market and Steel Industry Survey in Kazakhstan

      • A deep understanding of steel mills:
      • Research shows that steel mills are not only a major source of conductive dust (graphite, iron powder), but also experience extremely rapid load fluctuations.
      • Countermeasures: We increased the external insulation creepage distance of all transformers to Class IV (31mm/kV) and fully sealed the switchgear to prevent conductive dust from causing explosions.
        • Current status of the power grid in Kazakhstan:
      • Survey: The local power grid infrastructure is aging, and the voltage fluctuation range is large (±15%).
      • Countermeasures: The special transformer is equipped with a wide-range on-load tap changer with up to 17 adjustment levels to ensure that the electric arc inside the furnace remains stable and powerful even if the incoming line voltage is unstable.
        • The dominance of the GOST standard:
      • Insight: Kazakhstan strictly adheres to the GOST-K standard, which is part of the EAC (Eurasian Economic Union) certification system.
      • Solution: Our drawings, nameplates, and technical manuals all comply with the GOST 11677 standard, and we provide EAC certification (CU-TR) with the goods to ensure smooth acceptance by customs and the local power authority.

        Product Advantages and Selling Points

        Specialty transformer expertise:
Only a handful of manufacturers worldwide can produce 40MVA-class electric arc furnace transformers. KeRun not only manufactures standard transformers, but also designs and delivers true “heavyweight” solutions for demanding industrial applications.

        Superior overload capacity:
KeRun transformers operate continuously for up to 2 hours at 120% rated load, fully meeting the intense and deadline-driven production demands of steel mills.

        Russian-language technical support:
KeRun supplies a complete set of Russian technical documentation and a Russian-language human–machine interface. This familiar operating environment greatly benefits senior Kazakh engineers accustomed to Soviet-era equipment.

        Procurement Considerations

Kazakhstan’s landlocked geography and the significant volatility of the tenge exchange rate require us to enforce strict financial risk control measures.

        Trade terms: EXW or FOB
        Rationale:

A 40MVA transformer weighs more than 60 tons and qualifies as overweight cargo. Rail transportation from China to Karaganda via the China–Europe Railway Express involves complex gauge changes and border-crossing procedures. KeRun takes responsibility for manufacturing, while the buyer assumes all cross-border logistics risks.

Payment terms: 100% payment before shipment

        Implementation details:

        • The buyer pays a 30% down payment within 5 days of contract signing to lock in copper prices.

        • Before shipment, the buyer sends representatives to KeRun’s factory to conduct the FAT (Factory Acceptance Test).

        • After successful acceptance, the buyer pays the remaining 70%.

        Justification:
KeRun custom-designs these steel-mill transformers, making resale impossible. In addition, letters of credit issued by Central Asian banks involve long settlement cycles, so cash transactions provide the highest level of security.

Why did Kazakhstan’s steel giant choose KeRun?

        • More advanced than Russian products, cheaper than European products: the traditional local suppliers are Russian. Kron’s products have 20% lower energy consumption than Russian products (more energy-efficient), while costing only half the price of German Siemens. For energy-intensive steel mills, “energy saving” is pure profit .
        • Chinese partners familiar with “Soviet-made” interfaces: Our transformers can be directly installed on the concrete foundations they left 40 years ago, with a perfect match in gauge and flanges, requiring no civil engineering modifications . This was the key detail that impressed the old factory director.
